I was talking to my Banker last Nov. about a new CC reader for my business, I also was showing some phone pics of my signs and he asked if I could do a 24" tall Navy Petty Officer 1st Class Eagle for him! He sent me a pic of the one he wanted and here's what I made!
It's a 2 layer sign with some drops to make it easier to Powder coat the different colors, it could easily be into a single layer sign by putting the drops back in and breaking their borders! I powdered the drops silver, the thin frame black and the backer had black behind the Eagle and claws, silver for the rest of the back! I included a pic of the cut order I used also!

Powder is the way to go! Used a regular electric oven to start and a $99 Eastwood DV gun which I still use today! Now I do use a EZ50 for the big stuff, but the Eastwood gun is still used for the fine detail work! You can do things with very little powder in the bottle w/low air pressure to blow "puffs" of powder for small areas like on the Hummers or Gnomes you can shoot 3-6+ colors then bake! The initial cost isn't bad for the life of the gun and the oven you may be able to get from a appliance dealer for free because of their disposal cost! That's how I got the burners for my 250 gal fuel oil barrel conversion to a stove! The problem I have after 5+ years is I have over 100 colors of powder and a bottle for each for the Eastwood and about 60 bottles for the EZ50 and around 10 grand in powder setting in the shop (average of 5 lbs of each color from $12-$33/lb from 5 different companies)!

Here's a couple pics of the addition to the oven for larger parts! I used 20ga steel that actually fit into the seam of the door and covered it with "1" thick Ceramic Fiber Insulation" I added a couple hinges to the door and a rack made from 1/4" rod! The rack the arrow is pointing to is one I originally used that slid in the top rack spot with just enough clearance for hooks to the top of the oven also 1/4" rod! Worked great until we made one out of a 250 gallon fuel oil barrel! Here's a link to some info on that one here on plasmaspider! viewtopic.php?f=6&t=34964

Cheap solution. I really need to get into powder coating. I struggle with keeping the dust out of my paint.

J-Sig have you tried to us a Fluidizer for applying the powder, I have seen videos of different size one from fishing lures to bigger parts.

That's a nice looking setup Tom! Do you have a separate stand to hang the parts while you are applying the power, or do you do it all while they are hanging on the stand that slides into your oven?

El Cheapo me I just use a cardboard box (flat screen TV) with a EMT tube to hang the parts on.
I picked up a dead Refridge today to make a taller oven.

I haven't tried a Fluidizer but have checked into them! Was hoping to find
someone in my area that has one so I could check it out in person!
