Nice!..I like the balusters tied into the cuts, bet it gives the panels some real depth. GR8 job.

Mostly 1/2". Sometimes 5/8". On some smaller window grills we'll use 3/8". We're dong some right now that's 3/8"

It's a faux finish, but I have a painter I contract to do those finishes for me. He uses a sponge to get that look. If I get more of them I might hire someone full time to do them for me, but for the time being I just contract out to him.
