The T30 consumables are unshielded. The energy density (measured in amps per square inch) is lower than the shielded consumables....which take advantage of the inner shield and outer nozzle shape to direct shield flow concentrically around the arc as it exits the nozzle orifice.

I would like to add another question to your list as well and would also like to understand how the different 30amp and 45 amp consumables differ in operation when used in the same machine torch?

How does your statement above relate to using 30 amp consumables in a Hypertherm T45M Machine Torch 088010:
220478 electrode T30
220480 nozzle T30

Looking forward to your response

Thanks a ton Jim and everyone else. There were several of the tiny holes in the cap that had to have been plugged up, I'll keep you posted when I start buying more parts and see how it goes. Going to try the shielded cap this time

Sometimes folks think consumables are bad when they drop air pressure from a long hose and when the compressor kicks on and just before the torch goes out they crash into the plate.

So far the only thing I've done differently is switched from the unshielded cap to the shielded one. Ive ran about a half sheet of 3/8 parts so far on the same consumables and it's still cutting fine. Overall cut quality is good. Doesn't have the ugly beveled or tapered edges I was getting before after a few parts. Ill update more once I try it a while but so far is good.

Should have done this 2 years ago and saved several thousand dollars in consumables.

Reuse those consumables now that you have it figured out. Or send them my way!!

Most of them are buried in a bucket under a blanket of plasma dust. Not sure how good they will be
