Hypertherm PowerMax 1000 and PowerMax 800. I can't give an honest opinion on other brands because I haven't used them but you won't go wrong with Hypertherm.

If you are using DesignEdge when you draw your weathervane arrow if you will use the measure command it will show you the center of mass which should also be your balance point.

Online sales, walk-in customers get your money up front. You don't order stuff, receive from the company then pay very often beside eating out. I will say though I break that rule for friends and family but even they can burn you, made a metal flag with a name in it for a co-worker. They never paid...

I probably can't help you a whole lot with exact settings for your machine but I can tell you that if you want good cuts and good operation out of your setup with fine cut consumables then everything has to be set and working properly. There is no "close enough setting". It is either right...

I use heavy wall tubing for the hinge side upright and bottom rail and lighter tubing for the top rail and inside upright. I don't think you will get much if any sag out of your design as long as your hinges are beefy enough.

A machine torch should be easier to set up and square. As far as cut quality I would say there should be no difference in a properly set up hand torch versus an equal properly set up machine torch. I'm sure if Jim Colt sees this post he can get you a definite answer.

I would be at $1.10 each plus cost of material. Not sure on current cost of aluminum because I don't cut much of it. That is based off of 3" circles.

If you go inside with muratic acid the fumes will cause any exposed metal to rust. Not sure what the freezing temp is of muratic acid or diluted mix.
